Polyurethane resin is 100% used in the molding of mini helmets.
Added to a catalyst, the resin hardens in a matter of minutes. The mold is made with elastomer and can hold 40 prints.
The new standard paint is sprayed with a fine nozzle gun connected to a compressor. In the same way, the bodybuilder's varnish is also used for finishing, in several coats.
In addition to painting, the decals are drawn on a computer, then printed with a laser printer, allowing perfect rendering of shapes and colors. White can be printed on a special machine.
Our mini helmets are completely handmade. We only use a cutting machine for vinyl, visors, and chrome. Two laser printers, one for color and the other for white, are used.

In pilot helmets, there are several models, depending on the brand. It is therefore advisable to make a prototype for each model. This prototype is hand carved from resinous wood. When we have obtained the right result, we make an elastomer mold which is malleable and allows easy release, and about 40 runs.
The helmet is obtained, it is deburred, sanded thoroughly.
It is glued on small steel rods, in order to be able to work it more easily, because it is not possible to hold such a small object in the hand.

When it is flawless, the helmet goes under the paint gun with very fine nozzle, and propelled by a compressor. The paint used is up to current standards. It is in water, and catalyzed with a hardener. The drying time is normally very fast, but between two coats, it is necessary to allow time. Depending on the model, several passes are necessary, with a sanding session between each.
To make the decals, we use a PC design software. The shapes are made from photos, then adjusted to the roundness of the helmet. Many tests are sometimes necessary. The decals are printed on a laser printer. They are then cut to the brim of the designs, soaked, then glued by stretching them to give them the desired shape.
The helmet is then passed to bodybuilder varnish with a very fine nozzle. It takes about 6 to 9 coats of varnish (with between each, a little scraping to remove any imperfection).
Depending on the helmet model, either the glasses (open helmet or bowl) or the visors (full helmets) must be made.
The glasses made up of "glass", tower, and chrome border (cut with a plotter after drawing) are assembled by hand, then placed on the helmet. The tightening straps are also made in the same way.
For the visors (cut out with a plotter after drawing), we use rhodoid, and if necessary a layer of vinyl, and chrome or gold, in order to achieve the desired color. Like helmets, the visors all have a different shape depending on the helmet model.
They are then mounted on the helmet with cut needles so that they can be raised.
The bottom circumference of the helmet is placed; then the helmet descends from its strip. We will insert another brass rod, which will weld it on a small black velvet plate, itself then glued to the white base.
It is important to check that the helmet is perfect.
The Pilot's identification is placed on the transparent box.
